Power Distribution Unit (PDU) Cradle Removal And Installation/Replacement

Mobile Repair Possible:  No

Special Tools Required: 

Hose Spring Clamp Removal Tool - 51012018 (or equivalent)

In some Service Instructions, the coolant hoses are shown with a ring pull (1). 

This ring pull (1) is only present on a new hose and must be removed after the coolant hose has been installed. 

The coolant hoses installed in the vehicle have only spring band clamps (2).

WARNING: Electricity hazard 
Failure to follow specified procedures may result in death or serious injury from electric shock when working on or near high-voltage components.
  • Only authorized and appropriately trained persons may carry out work on high-voltage vehicles and components.
  • Perform High Voltage isolation procedure prior to commencing work.
  • Ensure appropriate Personal Protective Equipment is worn until the system is verified safe.
WARNING: Hot surface 
Failure to follow specified procedures may result in severe injuries due to burns or scalds.
  • Do not commence work until components/liquids have sufficiently cooled down.
  • Always use personal protective equipment (PPE).
NOTE: Contamination 
Contamination or moisture entering the cooling system can lead to malfunction or functional failure.
  • The vehicle cooling system and any removed components should be capped/sealed during work to prevent contamination entry.

Removal Procedure: 

  1. Disable HV-system. Refer to VEHICLE HIGH VOLTAGE ISOLATION AND ENABLING PROCEDURE
  2. Remove 12V battery tray. Refer to 12V BATTERY TRAY REMOVAL AND INSTALLATION/REPLACEMENT 
  3. Remove air inlet grille panel and extension. Refer to AIR INLET GRILLE PANEL AND EXTENSION REMOVAL AND INSTALLATION/REPLACEMENT
  4. Drain the cooling system. Refer to COOLING SYSTEM DRAINING AND FILLING (HV BATTERY AND EMOTOR)
  5. Remove the eMotor water pump. Refer to EMOTOR WATER PUMP REMOVAL AND INSTALLATION/REPLACEMENT
  6. Remove the HV battery water pump. Refer to HV BATTERY WATER PUMP REMOVAL AND INSTALLATION/REPLACEMENT
  7. Remove both front side upper tie bars. Refer to FRONT SIDE UPPER TIE BAR REMOVAL AND INSTALLATION/REPLACEMENT 
  8. Remove the battery positive cable junction block. Refer to BATTERY POSITIVE CABLE JUNCTION BLOCK REMOVAL AND INSTALLATION/REPLACEMENT

  9. Remove 2 nuts (1).

    Torque: 5 Nm 

  10. Guide the engine fusebox (2) out of the cradle in the direction of the arrow.

  11. Loosen the 4 coolant hoses (1) with spring band hose clamp pliers and pull them off from the respective connections.
    NOTE: Environmental Risk 
    • Collect and dispose of leaking liquids.
    • Observe country-specific disposal regulations.

  12. Unlock and disconnect the 2 electrical connectors (1) off the vehicle control unit.
  13. Remove 4 bolts (2).

    Torque: 8 Nm 

  14. Remove the bracket for the vehicle control unit (3) with the control unit still mounted.

  15. Unlock and disconnect 2 electrical HV connectors (1). To do this, unlock the connector (a) in the direction of arrow using a suitable tool and pull the tab of the electrical connector upwards.
  16. Unlock and disconnect 3 electrical HV connectors (2).

  17. Disconnect the positive cable (1) for the PDU by removing the rubber sheath from the cable in the direction of the arrow and loosening the bolt (2).

    Torque: 6 Nm

  18. Unlock and disconnect the electrical HV connector (1). To do this, unlock the connector (a) in the direction of the arrow and disconnect the plug connection.
  19. Unlock and disconnect 4 electrical HV connectors (2).

  21. Remove both nuts (1) attaching the condenser (2) to the cradle.

    Torque: 8 Nm 

  22. Remove the A/C condenser (2) off the threaded bolts in the direction of the arrow.

  23. Remove 5 bolts (1).

    Torque: 8 Nm 

  24. Remove the cross member for HV heater.

  25. Pull the heater hose triple clips (1) upwards out of the holders (2).
  26. Push the hose assembly with brackets slightly to the side and remove the two bolts (3).

    Torque: 8 Nm

  27. Remove both nuts.

    Torque: 8 Nm 

  28. Remove the 2 cables (2) from the PDU bracket and set them aside.

  29. Remove bolt (1) on both sides of the vehicle.

    Torque: 75 Nm 

  30. Remove bolt (2) on both sides of the vehicle.

    Torque: 29 Nm

  31. Remove both bolts (1) on both sides of the vehicle.

    Torque: 11 Nm 

  32. Remove bolt (2).

    Torque: 29 Nm

  33. Remove nut (1).

    Torque: 8 Nm 

  34. Pull the ground wire (2) off the threaded bolt and hang it to the side.

  35. Remove 2 nuts (1)

    Torque: 8 Nm

  36. Remove the nut (1).

    Torque: 8 Nm 

  37. Pull off the bracket for coolant hoses (2) downwards off the threaded bolt and hang to the side.

  38. With the help of a second mechanic, lift the PDU cradle out of the rear mountings (1) and then swing it upwards at the front in the direction of the arrow.
  39. Remove the PDU cradle (2) with attachments.

Replacement Procedure: 

  1. Rebuild power distribution unit (PDU). Refer to POWER DISTRIBUTION UNIT (PDU) REMOVAL AND INSTALLATION/REPLACEMENT
  2. Rebuild super fast charge (SFC) water pump. Refer to SUPER-FAST-CHARGE (SFC) WATER PUMP REMOVAL AND INSTALLATION/REPLACEMENT

  3. Remove nut (1).

    Torque: 8 Nm 

  4. Rebuild the grounding cable (2) for the PDU cradle.

Installation note: Use the spring band hose clamp pliers to push the hose on. If replacing with a new hose, you will remove the ring pull (1) to release the clamp. Refer to Picture VF-35-02-663 

Make sure that the spring band clamp is aligned inside the marking on the hose  . Refer to HOSE CLAMP REMOVAL AND INSTALLATION/REPLACEMENT GUIDELINES - SPRING TYPE

  1. Installation is the reverse of removal procedure, noting the following.

    All fasteners must be tightened to torque specification! 

  2. Install the battery positive cable junction block. Refer to BATTERY POSITIVE CABLE JUNCTION BLOCK REMOVAL AND INSTALLATION/REPLACEMENT
  3. Install both front side upper tie bars. Refer to FRONT SIDE UPPER TIE BAR REMOVAL AND INSTALLATION/REPLACEMENT 
  4. Install the eMotor water pump. Refer to EMOTOR WATER PUMP REMOVAL AND INSTALLATION/REPLACEMENT
  5. Install the HV battery water pump. Refer to HV BATTERY WATER PUMP REMOVAL AND INSTALLATION/REPLACEMENT
  6. Fill the cooling system. Refer to COOLING SYSTEM DRAINING AND FILLING (HV BATTERY AND EMOTOR)
  7. Install air inlet grille panel and extension. Refer to AIR INLET GRILLE PANEL AND EXTENSION REMOVAL AND INSTALLATION/REPLACEMENT
  8. Install 12V battery tray. Refer to 12V BATTERY TRAY REMOVAL AND INSTALLATION/REPLACEMENT 
  9. Enable HV-system. Refer to VEHICLE HIGH VOLTAGE ISOLATION AND ENABLING PROCEDURE
  10. Diagnostics, Programming and Setup. Refer to DIAGNOSTICS, PROGRAMMING AND SETUP USING IDS IN SERVICE
